Item Open Access Innovative approach to conceptual design of enterprise risk management software(2024) Stanojević, Petar; Misita, Mirjana; Đurić, Goran; Kuzmanović, Bogdan; Milošević, Mladen; Balos, DanielThe paper shows the integration of the theoretical and practical aspects of designing an ERM software tool. The basic idea of the designed ERM is conceived in the form of an algorithm using the integration of ISO 3100, the COSO framework, the risk matrix designed according to the risk appetite of the observed company, quantitative and qualitative models for risk assessment, and the generation of consequences and mitigating measures for each identified risk. Methodologies for risk assessment in the presented ERM include the following: For business risks, questionnaires were generated for different business areas (from knowledge bases) and the assessment was conducted according to risk matrices. Workplace risk is assessed according to the Kinney method, while technical risks are assessed according to the API 580, 581 standard. Software is created to outbalance problems of all types of risk that may arise regardless of the complexity of the business and the risk itself. The algorithm, model and software were developed and successfully tested in two Serbian companies.Item Open Access Lebensdauerbewertung dickwandiger Bauteile aus Nickelbasislegierungen unter betriebsnahen Beanspruchungen(2015) Hüggenberg, Daniel; Roos, Eberhard (Prof. Dr.-Ing. habil.)Nach dem Erneuerbare-Energien-Gesetz (EEG) soll in Deutschland bis zum Jahr 2050 der Anteil der erneuerbaren Energien an der Stromerzeugung auf 80% gesteigert werden. Deshalb werden konventionelle Kraftwerke weniger zur Deckung der Grundlastversorgung, sondern vielmehr zur Deckung der Mittel- und Spitzenlastversorgung eingesetzt. Dies bedeutet für die Anlagen, dass diese einerseits für kürzere Zeiten stationär betrieben werden und andererseits deutlich häufiger mit hohen Laständerungsgeschwindigkeiten an- und abgefahren werden, um die Erzeugungslücken der erneuerbaren Energien zu decken. Dies führt dazu, dass die Komponenten verstärkt einer überlagerten Beanspruchung aus Kriechen und Ermüdung ausgesetzt sind, welche einen Lebensdauer verkürzenden Einfluss hat. Das Ziel dieser Arbeit ist es, ein Konzept zur Lebensdauerbewertung von kriechermüdungsbeanspruchten dickwandigen Komponenten aus den Nickelbasislegierungen Alloy 617 mod. und Alloy 263 auf der Basis numerischer phänomenologischer Ansätze sowie Ansätzen gängiger Regelwerke/Empfehlungen zu entwickeln und zu verifizieren. Explizit liegt der Fokus auf zwei Komponenten der Hochtemperatur-Werkstoff-Teststrecke II (HWT II), einem Sammler aus Alloy 617 mod. und Alloy 263 sowie einem Halbkugelformstück aus Alloy 617 mod.. Zur Grundcharakterisierung der in HWT II verwendeten Schmelzen der Nickelbasislegierungen sind bei Prüftemperaturen im Bereich von 20°C bis 725°C einachsige Zugversuche, (Kriech-)ermüdungsversuche, Zeitstandversuche sowie Kerbschlagbiegeversuche durchgeführt worden. Der Vergleich der Versuchsergebnisse mit den Vorgaben der Werkstoffdatenblätter und den Ergebnissen der Forschungsvorhaben COORETEC DE4, MARCKO DE2 und MARCKO700 zeigte für beide Nickelbasislegierungen mit Ausnahme der Zeitstandversuchsergebnisse des Alloy 617 mod. keine Auffälligkeiten. Bei den Ergebnissen der Zeitstandversuche an der HWT II-Schmelze des Alloy 617 mod. konnten Abweichungen hinsichtlich des Verformungs- und Schädigungsverhalten identifiziert werden. Neben den Versuchen zur Grundcharakterisierung wurden komplexe Laborversuche zur Charakterisierung des Werkstoffverhaltens bei überlagerter Kriechermüdungsbeanspruchung sowie multiaxialen Spannungszuständen durchgeführt. Des Weiteren wurden zur Charakterisierung der Entwicklung der Mikrostruktur, des Ausscheidungsverhaltens sowie der Versetzungsstruktur für beide Nickelbasislegierungen am Material im Ausgangszustand und im kriech- bzw. kriechermüdungsbeanspruchten Zustand metallographische Untersuchungen im Lichtmikroskop und Transmissionselektronenmikroskop durchgeführt. Die Ergebnisse wurden zur Einordnung mit den Ergebnissen aus anderen Forschungsvorhaben verglichen und es konnten keine Abweichungen festgestellt werden. Um mit Hilfe von Finite-Elemente Simulationen das Verformungs- und Schädigungsverhalten bei Kriechermüdungsbeanspruchungen beschreiben zu können, wurde ein viskoplastisches Verformungsmodell mit integrierter Schädigungsformulierung nach Lemaitre verwendet. Die werkstoffabhängigen Modellparameter wurden anhand der Ergebnisse der Grundcharakterisierungsversuche für beide Nickelbasislegierungen angepasst. Zur Einordnung der Anpassungen wurden sämtliche Zeitstand und Ermüdungsversuche in FE-Simulationen nachgerechnet. Weiterhin erfolgte die Verifizierung der Modellanpassungen durch Nachrechnungen der komplexen Laborversuche. Aus den Vergleichen der Ergebnisse der Versuche und Simulationen ist zu identifizieren, dass sowohl das Verformungs- als auch das Schädigungsverhalten in guter Weise durch das viskoplastische Materialmodell mit den ermittelten Parametern beschrieben werden kann. Anhand von Nachrechnungen komplexer dickwandiger Bauteile (Sammler, Halbkugelformstück) unter realitätsnahen thermischen und mechanischen Belastungsbedingungen konnte gezeigt werden, dass das im Rahmen dieser Arbeit an den Werkstoffen Alloy 617 mod. bzw. Alloy 263 angepasste Verformungs- und Lemaitre-Schädigungsmodell geeignet ist, um die anrissgefährdeten Stellen und die Lebensdauer bis zum Anriss vorherzusagen. Dies konnte anhand von Farbeindringprüfungen sowie Auswertungen der Bruchflächen des untersuchten Sammlers belegt werden. Für die Lebensdauerwertungen wurden darüber hinaus noch die Bewertungsansätze nach der europäischen DIN EN 12952-3/4, der amerikanischen ASME Section III Division 1 Subsection NH, der französischen RCC-MR RB 3262.12 und der britischen R5 Empfehlungen Volume 2/3 angewendet. Dabei zeigte sich, dass die Ansätze nach ASME und RCC-MR aufgrund sehr konservativer Vorhersagen und die Ansätze nach R5 und DIN EN 12952 aufgrund nicht konservativer Vorhersagen für die Nickelbasislegierungen Alloy 617 mod. und Alloy 263 nicht geeignet sind.Item Open Access Development and evaluation of a robot guided friction stir welding gun(2025) Walz, Dominik; Sommer, Korbinian; Werz, Martin; Weihe, StefanFriction stir welding (FSW) generally involves considerable process forces that require the use of heavy and cost-intensive machines like heavy-duty robots with massive clamping and anvil structures, which limits the flexibility of the application. To address this challenge, the Steppwelder FSW gun was developed at the MPA University of Stuttgart. This innovative welding gun enables the production of short stitch welds that can function as stand-alone alternatives to spot welds or merge seamlessly into continuous welds. The C-shaped frame design enables a closed flux of force within the gun, making it suitable for the attachment to industry standard robots used in automotive body construction processes such as clinching, riveting, or resistance spot welding (RSW). This paper presents the overall design of the welding gun, featuring a spindle and a C-frame optimized for FSW, and examines two design iterations with a focus on their stiffness characteristics. The first design, version 1.5, is an early prototype developed to demonstrate the feasibility of the process. The second version 2.0 incorporates enhancements aimed at increasing stiffness and projection while reducing the installation space to prepare it for broader application. Both frame designs are modeled as digital twins (DT) in the ABAQUS simulation software, incorporating a force-time profile of up to 14 kN based on physical models. The elastic deformation behavior and precise deflection values were then qualitatively and quantitatively analyzed at defined measuring points. These DTs were validated and calibrated by using digital image correlation on their physical counterparts under applied force. The optimized design of the welding gun offers a robust system capable of delivering consistent and reliable results for friction stir stitch welding, addressing the growing demand for flexible joining solutions in lightweight materials and mega-casting applications.Item Open Access Comparative evaluation of in situ U-value measurement techniques of an external wall in a multi-method field study(2026) Hejazi, Bina; Huß, Andreas; Frick, Jürgen; Garrecht, HaraldAccurate knowledge of the thermal transmittance (U-value) of existing building envelopes is essential for reliable energy performance assessment and the planning of energy-efficient refurbishment measures. However, in practice, the material composition of existing walls is often unknown, and installing measurement devices may be restricted due to limited accessibility, the risk of structural damage, or varying on-site boundary conditions. Although several in situ methods for determining the U-value have been proposed in the literature, systematic comparisons of their performance under real environmental conditions remain limited. This lack of comparative evaluation makes it difficult to select the most appropriate method under specific practical constraints. To address this gap, this study presents a comprehensive experimental comparison of four in situ U-value measurement methods applied simultaneously to the same building element under identical real boundary conditions, providing new insights into their accuracy, uncertainty, and practical applicability. In this study, four in situ techniques commonly used to determine the thermal transmittance (U-value) were tested on a double-leaf brick wall at the University of Stuttgart: heat flow meter (HFM), infrared thermography (IRT), infrared thermometer (IRTM), and thermometric method (THM). The measurements were carried out over several days under real boundary conditions, during which air temperature, surface temperature, and heat flux were recorded at regular intervals. The results show that all four techniques can be reliably used under real boundary conditions, with the measured U-values lying within a comparable range. Differences among the methods were observed, largely due to their varying sensitivity to environmental influences and sensor placement. A comparison between the upper and lower parts of the wall indicated that its thermal response is non-uniform, and the observed deviations can be attributed to its inhomogeneous structure. By outlining the strengths and limitations of each technique and comparing their measurement outcomes, this study provides practical guidance for selecting suitable approaches for in situ U-value determination. Furthermore, the findings support future efforts to refine thermal evaluation methods and improve energy performance in existing buildings.Item Open Access Influence of stirring pin geometry on weld appearance and microstructure in wire-based friction-stir additive manufacturing of EN AW-6063 aluminium(2025) Donaubauer, Stefan; Weihe, Stefan; Werz, MartinAdditive manufacturing of metal components is predominantly based on fusion-welding processes involving melting and solidification. However, processing high-strength aluminium alloys presents challenges, including reduced mechanical properties and increased susceptibility to hot cracking. To address these issues, alternative solid-state processing methods for aluminium are being explored worldwide. One such method is wire-based friction-stir additive manufacturing, which builds on the principles of friction-stir welding. This study focused on assessing a range of pin tool designs to promote improved mixing between the filler material and substrate. The best results were achieved using a two-stirring-probe configuration, which was then employed to fabricate a multilayer wall made of EN AW-6063 aluminium alloy. The resulting structure showed significant grain refinement, with the deposited layers having an average grain size approximately four times smaller than that of the substrate, indicating dynamic recrystallisation. Tensile testing of the intermediate layer revealed a strength of 147 MPa and 10% elongation, corresponding to 77% of the filler wire strength. These findings highlight the potential of the W-FSAM process for producing near-net-shape, high-quality lightweight metal components with refined microstructures and reliable mechanical performance.Item Open Access A fully coupled thermomechanical 3D model for all phases of friction stir welding(2016) Hoßfeld, MaxAlthough friction stir welding (FSW) has made its way to industrial application particularly in the last years, the FSW process, its influences and their strong interactions among themselves are still not thoroughly understood. The lack of understanding mainly arises from the adverse observability of the actual process with phenomena like material ow and deposition, large material deformations plus their complex thermo-mechanical interactions determining the weld formation and its mechanical properties. A validated numerical process model may be helpful for closing this gap as well as for an isolated assessment of individual influences and phenomena. Hereby such a model will be a valuable assistance for process and especially tool development. In this study a Coupled Eulerian-Lagrangian (CEL) approach with Abaqus V6.14 is used for modeling the whole FSW process within one continuous model. The resolution reached allows not only simulating the joining of two sheets into one and real tooling geometries but also burr and internal void formation. Results for temperature fields, surface and weld formation as well as process forces are shown and validated.Item Open Access Theoretical-numerical investigation of a new approach to reconstruct the temperature field in PBF-LB/M using multispectral process monitoring(2024) May, Lisa; Werz, MartinThe monitoring of additive manufacturing processes such as powder bed fusion enables the detection of several process quantities important to the quality of the built part. In this context, radiation-based monitoring techniques have been used to obtain information about the melt pool and the general temperature distribution on the surface of the powder bed. High temporal and spatial resolution have been achieved at the cost of large storage requirements. This contribution aims to offer an alternative strategy of gaining information about the powder bed’s temperature field with sufficient resolution but with an economical amount of data. The investigated measurement setup uses a spectrometer to detect the spectral radiation intensities emitted by an area enclosing the melt pool and part of its surroundings. An analytical description of this process is presented, which shows that the measured spectral entities can be reconstructed by the Ritz method. It is also shown that the corresponding weighting factors can be physically interpreted as subdomains of constant temperature within the measurement area. Two different test cases are numerically analyzed, showing that the methodology allows for an approximation of the melt pool size while further assumptions remain necessary to reconstruct the actual temperature distribution.Item Open Access Can a hand-held 3D scanner capture temperature-induced strain of mortar samples : comparison between experimental measurements and numerical simulations(2023) Haynack, Alexander; Zadran, Sekandar; Timothy, Jithender J.; Gambarelli, Serena; Kränkel, Thomas; Thiel, Charlotte; Ožbolt, Joško; Gehlen, ChristophThe expected lifespan of cement-based materials, particularly concrete, is at least 50 years. Changes in the pore structure of the material need to be considered due to external influences and associated transport processes. The expansion behaviour of concrete and mortar during freeze-thaw attacks, combined with de-icing salt agents, is crucial for both internal and external damage. It is essential to determine and simulate the expansion behaviour of these materials in the laboratory, as well as detect the slow, long-term expansion in real structures. This study measures the expansion of mortar samples during freeze-thaw loading using a high-resolution hand-held 3D laser scanner. The specimens are prepared with fully or partially saturated pore structures through water storage or drying. During freeze-thaw experiments, the specimens are exposed to pure water or a 3% sodium chloride solution (NaCl). Results show contraction during freezing and subsequent expansion during thawing. Both test solutions exhibit similar expansion behaviour, with differences primarily due to saturation levels. Further investigations are required to explore the changing expansion behaviour caused by increasing microcracking resulting from continuous freeze-thaw cycles. A numerical analysis using a 3D coupled hygro-thermo-mechanical (HTM) model is conducted to examine the freeze–thaw behaviour of the mortar. The model accurately represents the freezing deformation during the freeze–thaw cycle.Item Open Access Residual stress formation mechanisms in laser powder bed fusion : a numerical evaluation(2023) Kaess, Moritz; Werz, Martin; Weihe, StefanAdditive manufacturing methods, such as the laser powder bed fusion, do not need any special tool or casting mold. This enables the fast realization of complex and individual geometries with integrated functions. However, the local heat input during the manufacturing process often leads to residual stresses and distortion. This in turn causes poor quality, scrap parts or can even terminate a job prematurely if the powder recoating mechanism collides with a distorted part during the process. This study investigates the generation mechanisms of residual stresses and distortion during laser powder bed fusion (LPBF) of stainless steel 316L in order to reduce these effects and thus contribute to improved process safety and efficiency. Therefore, numerical investigations with a finite element model on the scale of a few melt tracks and layers serve to develop a detailed understanding of the mechanisms during production. The work includes an investigation of the build plate temperature, the laser power and speed and the layer thickness. The results show a strong dependency on the build plate preheating and energy per unit length. A higher build plate temperature and a reduction of the energy per unit length both lead to lower residual stresses.Item Open Access Projektabschlussbericht zum "Teilvorhaben Korrosionsverhalten" (FKZ 0325497B (MPA) + FKZ 0325497A (DLR)) des Verbundvorhabens "MS-Store - Flüssigsalzspeicher-Testanlage und neue Fluide"(2018) Kaesche, Stefanie; Rückle, Dagmar; Bauer, Thomas; Bonk, AlexanderZiel des Teilvorhabens „Korrosionsverhalten“ im Verbundprojekt MS-Store - Flüssigsalzspeicher-Testanlage und neue Fluide war es, Anforderungen an die zu verwendenden Werkstoffe, die durch hohe Temperaturen bei Energiespeichern in solarthermischen Kraftwerken auftreten, hinsichtlich des Korrosionsverhaltens zu untersuchen, um die Lebensdauer solcher Kraftwerke zu erhöhen, sowie substantielle wissenschaftliche Ergebnisse in diesem Anwendungsgebiet zu erhalten. Mittels Auslagerungsversuchen bei 560°C wurden die Abtragsraten für verschiedene Stähle in unterschiedlichen Nitratsalzmischungen in Abhängigkeit von der Auslagerungsdauer isotherm und zyklisch bestimmt. Im Anschluss wurden mittels diverser elektronenmikroskopischer und röntgenografischer Untersuchungsmethoden (FIB, REM, EDX; TEM; XRD) die Oxidschichtentwicklung und -beschaffenheit, die Phasenzusammensetzung der Oxidschicht, die Gefügestruktur des Grundwerkstoffs, sowie der erfolgte korrosive Angriff analysiert. Mittels elektrochemischer Prüfmethoden (OCP, IE, EIS) wurde das Korrosionsverhalten der Stähle in-situ bei Temperaturen zwischen 410 und 560°C und in Abhängigkeit der Reinheit der Salzschmelze analysiert, sowie die Stabilität der Oxidschichten evaluiert. Es zeigte sich eine eindeutige Überlegenheit der Korrosionsbeständigkeit der untersuchten Cr,Ni-Stähle gegenüber des hochwarmfesten Cr-Stahls, speziell in Salzschmelzen die Chloridgehalte ab 0,5 Gew.-% aufweisen. Weiterhin ließ sich eine eindeutige Abhängigkeit des Korrosionsverhaltens von der gewählten Temperatur nachweisen; die Beständigkeit ist bei 410°C deutlich höher, als bei 560°C. Die mehrlagigen Oxidschichten bestehen aus Cr,Fe-Mischoxiden, sowie reinen Cr-/Fe-Oxiden. Sie weisen eine hohe Porosität, sowie eine schlechte Haftung auf dem Grundmaterial auf. Nach langer Auslagerung entstehen zusätzlich Na,Fe-reiche Oxide. Im Grundmaterial bildeten sich durch Stickstoffeintrag aus der Salzschmelze an den Korngrenzen oder auch im kompletten Gefüge Gefügeveränderungen, in Form von Cr-Nitriden. Neuartige elektrochemische Untersuchungen in Nitratsalzschmelzen bei hohen Temperaturen wurden mittels elektrochemischer Impedanzspektroskopie (EIS) durchgeführt. Dabei wurde die Abhängigkeit des Korrosionsverhaltens von Temperatur, Salzreinheit und Beschaffenheit und Stabilität der Oxidschichten ermittelt. EIS eignet sich sehr gut, um schnell fundierte Aussagen über ein vorliegendes Korrosionssystem zu treffen und kann auch in anderen Schmelzen, sowie anderen Werkstoffen oder Parametern eingesetzt werden. Die quantitative Auswertung dieser Messmethode ist sehr komplex und benötigt anwendungsbasierte Weiterentwicklung. Dennoch konnte das Auftreten des Breakaway-Effektes mittels dieser Methodik bestätigt werden. Außerdem wurde die Tendenz von Chrom zur Lösung in der Salzschmelze festgestellt, sowie Änderungen im Nitrat/Nitrit-Verhältnis, bedingt durch Zersetzungsreaktionen der Salzschmelze beobachtet. Diese Effekte können zu veränderten Eigenschaften der Schmelze hinsichtlich ihrer Wärmespeicherkapazität, ihrer generellen Stabilität und ihrer Korrosivität führen. Die im Verlauf des Teilvorhabens gewonnenen Erkenntnisse erweitern den bisher in der Fachliteratur präsentierten Kenntnisstand des Korrosionsverhaltens von anwendungsrelevanten Stählen in Nitratsalzschmelzen deutlich. Sie ermöglichen eine gezielte Materialauswahl für Planer und Konstrukteure von solarthermischen Kraftwerken.
